Structural Composition and Core Principles of Corten Steel Weather‑Resistant Metal Honeycomb Panels.

3.1 The three‑layer composite structure.

Face sheet: Corten steel (weathering steel) thin plate, provides decoration, weather resistance, anti‑corrosion, impact resistance functions.

Core layer: aviation‑grade aluminum honeycomb core, provides bending resistance, shear resistance, sound insulation, thermal insulation, support functions.

Back sheet: galvanized steel sheet / aluminum sheet / double‑sided Corten steel, provides balance, moisture resistance, anti‑corrosion, structural stability functions.

3.2 Corten Steel Self‑Protective Patina Mechanism – Core Technology

Corten steel contains Cu, Cr, Ni, and P as alloying elements. Under alternating wet‑and‑dry environmental conditions, the corrosion process unfolds as follows:

In the initial stage, a loose surface rust forms;

In the middle stage, this transforms into a dense, stable α‑FeOOH passivated rust layer, approximately 50–100 μm thick;

Ultimately, a natural protective layer is formed that effectively blocks oxygen, water vapor, and chloride ions from penetrating deeper.

This mechanism enables the rust layer itself to serve as the protective barrier, becoming more stable with prolonged exposure and requiring no maintenance throughout its service life.

The weather resistance of Corten steel derives from its unique rust layer self‑formation and self‑passivation mechanism, which can be divided into three stages, as illustrated below:

Initial Loose Rust Layer

When exposed to the atmosphere, the steel surface first forms a loose rust layer primarily composed of Fe₃O₄, γ‑FeOOH, and β‑FeOOH. At this stage, the rust layer contains pores and micro‑cracks, allowing corrosive agents such as moisture (H₂O) and oxygen (O₂) to still penetrate through.

Mid‑Stage Densification and Transformation

Under natural alternating wet‑and‑dry conditions, the unstable phases within the rust layer (such as γ‑FeOOH) gradually transform into stable, dense α‑FeOOH (goethite), accompanied by the formation of amorphous corrosion products that fill the pores and cracks.

Final Stable Protective Layer

Ultimately, a composite rust layer structure is formed, consisting of a dense inner layer (dominated by α‑FeOOH) and an outer layer. This structure effectively blocks moisture, oxygen, and chloride ions (Cl⁻), creating a natural barrier that prevents further corrosion of the base steel, thereby achieving the effect that "the rust layer itself serves as the protective layer."

3.3 Mechanics of Honeycomb Structures

The bio‑inspired hexagonal honeycomb structure forms a three‑dimensional truss load‑bearing system, where the face sheets withstand tension and compression while the core resists shear forces. This configuration achieves maximum stiffness and flatness with minimal material usage. At the same time, the enclosed honeycomb cells trap still air, imparting the panel with excellent thermal and acoustic insulation properties.

Corten Steel Weather‑Resistant Honeycomb Panels: Materials and Grades

4.1 Face Sheet Material

  • ASTM A242 (Corten A): Decorative grade with a uniform rust patina, suitable for curtain walls, landscape features, and artistic sculptures.
  • ASTM A588 (Corten B): Structural grade with higher strength, suitable for high‑rise buildings, large‑span applications, and load‑bearing members.
  • Chinese national standard equivalents: Q355NH and 09CuPCrNi‑A (per GB/T 4171‑2008).

4.2 Honeycomb Core Material

  • 3003 aviation‑grade aluminum honeycomb (standard grade).
  • 5052 high‑corrosion‑resistance aluminum honeycomb (for high‑humidity and coastal environments).
  • Cell geometry: regular hexagon; cell sizes available: 6 mm, 8 mm, or 10 mm.

4.3 Back Sheet Configuration

  • Standard configuration: aluminum alloy back sheet or hot‑dip galvanized steel back sheet.
